Flat Belt Length Between Two Pulleys
Laying out a flat belt drive between two pulleys of different sizes requires knowing the exact belt length needed to wrap both pulleys and span the center distance between them — order the wrong length and the belt is either too slack to grip properly or too tight to fit over the pulleys during installation. The open-belt length formula accounts for the straight spans between the pulleys plus the extra wrap length caused by their differing diameters.Belt length errors are a frequent, entirely avoidable source of rework in machine design and maintenance, since a belt cut even slightly short cannot be installed without disassembling a pulley, while one that's too long leaves excessive sag that reduces power transmission and accelerates belt wear from slipping.
The open-belt length formula is L_belt = 2·C_d + pi·(D_1+D_2)/2 + (D_2-D_1)^2/(4·C_d), combining the straight center-distance spans with a wrap-angle correction for the pulley diameter difference. where C_d is the center distance between the pulley shafts, D_1 and D_2 are the diameters of the two pulleys, and L_belt is the resulting required belt length.
The formula sums twice the center distance (the two straight belt spans), the average pulley circumference contribution, and a correction term that grows with the square of the diameter difference to account for the extra wrap on the larger pulley.
Results
A required belt length of about 3.1 m for this layout would be rounded to the nearest available standard belt size, since flat and V-belts are typically stocked in fixed length increments rather than cut to an exact custom length. If the pulley diameters are close to equal, the correction term becomes small and the formula reduces toward simply twice the center distance plus the shared circumference — a useful sanity check when verifying the calculation by hand. Because belt tension (and therefore power transmission capacity and belt life) depends on how the actual installed length compares to this theoretical value, most drives include an adjustable idler pulley or slotted motor mount to fine-tune tension after installation.
